What Size Transfer Switch Do I Need for My Generator?
April 1, 2025
When managing power for your business or job site, minimizing downtime is key. Portable generators—especially diesel-powered mobile units—help keep operations running smoothly during outages or in remote locations. But a common question arises: Can you refuel a portable generator while it’s running?
The short answer: You should never refuel a diesel generator while it’s running. Even though diesel fuel is less flammable than gasoline, refueling any generator mid-operation can still be risky—and in many cases, unnecessary with the right equipment.
Safety First: Why Refueling While Running is a Bad Idea
Diesel generators are generally safer than gasoline models, but that doesn’t mean they’re immune to danger. Refueling a generator while it’s operating can lead to fuel spills, vapor buildup, and even fire in extreme cases. Spilled diesel on a hot engine or exhaust component could ignite, posing a hazard to both personnel and property.
Additionally, many generator manufacturers specifically warn against refueling during operation. Doing so could void warranties or lead to violations of OSHA or NFPA safety standards.
What’s the Best Practice?
For safety and efficiency, always shut down the generator and allow it to cool for a few minutes before adding fuel. This approach:
Reduces the risk of fire or injury
Protects the integrity of your generator fuel tank
Helps avoid contamination of fuel lines due to dust or debris stirred up during refueling
Taking a few minutes to refuel properly is well worth the peace of mind and long-term reliability of your equipment.
Avoid Downtime with the Right Setup
If constant uptime is critical, there are better solutions than refueling on the fly. Consider investing in a mobile generator with a large-capacity diesel generator fuel tank or a generator setup with external fuel connections. These setups allow for safer refueling procedures without compromising uptime.
A generator on trailer is another great option. Many of these units are designed with extended run-time in mind and come equipped with UL-142 fuel tanks that support long operational hours—sometimes up to 48 hours or more on a single fill. Some models can even be connected to external bulk fuel tanks for longer deployments.
These features make trailer-mounted generators especially popular for construction sites, disaster relief operations, and remote industrial applications where power needs are continuous and downtime is costly.
Tips for Refueling Diesel Generators Safely
When it’s time to refuel your generator, follow these basic steps:
Power Down – Shut off the generator and let it cool for at least 5-10 minutes.
Check Ventilation – Ensure the area is well-ventilated to prevent fume buildup.
Use Approved Containers – Only use clean, sealed containers specifically designed for diesel fuel.
Avoid Overfilling – Fill the tank slowly to avoid spills or splashback.
Inspect for Leaks – Before restarting, check all fuel lines and connections for any signs of leakage.
Bottom Line
Can you refuel a portable diesel generator while it’s running? Technically, it might be possible—but it’s not safe, not recommended, and not necessary with the right setup. Investing in a mobile generator or generator on trailer with a high-capacity generator fuel tank allows your business to maintain safe, efficient, and continuous power without cutting corners.
